Why do cement plants draw so much reactive power?

A cement plant is a motor plant. A motor running well below its rated load still draws almost its full magnetising current, so its power factor falls. Raw mills, cement mills, the kiln drive and the large fans spend long hours at part load, which is why the bill shows reactive-power charges even when production is steady.

The load usually splits into three groups:

  • Mill and kiln drives: large motors, often fed at medium voltage, running for days between stops.
  • Fans: preheater, cooler and bag-filter fans, many with drives that add harmonic current.
  • Crushers, conveyors and packing: LV motors with swinging load.

Which correction suits a cement plant: fixed, automatic or MV?

A large MV mill motor with a steady load suits a fixed bank at its terminals or an MV bank at the incoming feeder, as our MV reactive power compensation page explains. LV crushers, conveyors and packing lines change load all day, so they need an APFC panel that adds and removes steps automatically.

Where kiln, cooler or bag-filter fans run on drives, plain capacitors can overheat. A detuned capacitor bank protects them, and a power quality survey shows which busbars need it. Under the Saudi Electricity Company tariff: 0.90 is the minimum above 1 MVA contract load; we design to 0.95.

How do we deliver a plant-wide correction scheme?

  1. Enquiry. Send one month of bills and the major drives list.
  2. Plant data. We confirm transformers, existing banks, CT positions and drive types.
  3. Survey. Where drives are present, we log the main incomers for seven days.
  4. Design. We select LV or MV banks, step sizes and reactors, then issue single-line and arrangement drawings.
  5. Build and test. LV panels are assembled in our Dammam workshops and tested before dispatch.
  6. Commissioning. Connection is planned around your kiln shutdown windows, and we set the controller on site.
  7. Documentation. You receive as-built drawings and test records, with spare parts and maintenance on request.

Both are used. Large steady motors can carry their own fixed bank, and the rest of the plant is corrected by an automatic panel at the LV main. We compare the options against your single-line diagram and recommend the one that costs less to run.
